A laced box in 1/8 inch hardboard

9-7/16" x 4-23/32" x 6-5/16" outside, 5 panels, 4.6 m of cord, no glue.

1 · Plan

Looking down. Open top: the lacing needs a hand inside the last corner.

2 · Assembled

Hidden-line projection of the real solids. The lace holes sit inboard of the finger roots, where both boards are solid the whole way along.

LEFT, RIGHT26-5/16" (160.0 mm)4-23/32" (120.0 mm)1/8" (3.2 mm)7

Every panel is 1/8" (3.2 mm) hardboard_eighth. Cut to the mm; the fraction is a cross-check.

4 · What to buy

The cord is bought by the metre, so the bill totals a length rather than a count. Buy a spool: 4.6 m is what this box needs and a knot goes wrong.

5 · The lacing

BOTTOM to FRONT

1234567891011BOTTOMFRONT

Thread every hole in order. The side alternates on its own: solid is the first pass going over the outside, dashed is where it comes back inside, and the second pass takes the other side of each leg. 11 holes along the width, 10 crossings. BOTTOM’s holes are 7/32" (5.4 mm) from the arris and FRONT’s are 7/32" (5.4 mm). Cut 765 mm of cord for this corner.

FRONT to LEFT

Thread every hole in order. The side alternates on its own: solid is the first pass going over the outside, dashed is where it comes back inside, and the second pass takes the other side of each leg. 5 holes along the height, 4 crossings. FRONT’s holes are 7/32" (5.4 mm) from the arris and LEFT’s are 7/32" (5.4 mm). Cut 476 mm of cord for this corner.

7 · Build sequence

maker · laser

  1. Cut every file in laser/sheets/. Inner features run before outlines, so every panel is still held in the sheet while its share of the 56 lace holes is cut.
  2. Cut one panel and check a lace hole with a drill shank before you cut the rest. It should measure 2.4 mm, not the 2.2 mm the path in the file is drawn at: the beam adds a kerf. A hole much under 2.4 mm will not pass cord_poly_1_0 twice, and the whole method depends on it.

home · bench

  1. Wipe the cut edges. A lasered hardboard edge carries char and the cord will pick it up and carry it round the box.
  2. Break the four outer arrises the cord crosses with 180 grit, one light pass. The cord turns a sharp corner at every crossing and an unbroken arris saws it.
  3. Dry-assemble the fingers. They are cut to a hand fit on purpose: the lacing pulls the corner home, so a corner that needs a mallet is a corner that is fighting the cord.
  4. Cut the cord to length per corner from the table above, plus the 150 mm tail at each end. Thread a blunt needle.
  5. Lace each corner to its chart: every hole in order along the corner, down and back. There is nothing to remember about which side to take, because the cord leaves each hole by the face it did not arrive through. Both ends finish inside at the first hole, so one knot closes a corner.
  6. Tension corner by corner, then tie the two ends together inside with a surgeon's knot. Do not tighten one corner fully before the others are started, or the box racks.
  7. Leave it a day and retension. Braided cord beds in, and a laced box that was tight on the bench is a little slack the next morning.

8 · Done when

  1. Every corner is laced and knotted, and both ends of each cord are inside.
  2. The box stands on a flat surface without rocking.
  3. No corner shows daylight along the finger line.
  4. A cord you can lift with a fingernail wants another turn of tension.
  5. It has been retensioned at least once, a day after the first lacing.
